Zero Waste Manufacturing

All PP production waste, trimmings, off-cuts and rejected material is collected, granulated and reprocessed into new polypropylene. Over 30,000 kg of PP scrap is recycled into new products every single month at Sapana's Aurangabad production facility. This material does not go to landfill and does not leave the facility as waste but re-enters the production cycle as usable raw material.

Water Recycling and Reuse

Water is used across multiple stages of PP mat production including cooling during extrusion and in dyeing operations. Sapana recycles and reuses water throughout the production process to minimise fresh water consumption per unit of output. Water recycling practices are documented and can be included in supplier ESG compliance submissions on request.

Energy Efficiency Across Production

Energy intensive processes including extrusion are managed with insulation improvements and low energy lighting throughout the facility. The cumulative effect of these measures saves the equivalent of the annual electricity consumption of 120 households per year. This delivers a meaningful reduction in energy related carbon emissions at the production scale Sapana operates at daily.

Recycled PP waste is collected, sorted, granulated, and re-extruded into new PP pellets verified by GRS certification through independent third party audit. Virgin PP is derived from petroleum based feedstock and represents a higher environmental impact starting point. Both material grades perform identically in terms of output quality and long term durability once processed into finished mats.

Extrusion and Tube
Formation

PP pellets enter Sapana's extrusion process and are converted into tube formats ready for weaving. UV stabilisers are integrated into the compound at this stage, becoming a permanent part of the material rather than a surface coating. This is the step where recycled and virgin PP become identical in performance, durability, and UV resistance.

PP Tube is woven into finished mats at Sapana's Aurangabad facility using solar powered equipment with zero waste leaving as landfill. All cutting and trimming waste is granulated and re-entered into the production cycle as usable raw material. Packaging uses reusable HDPE bags throughout, eliminating cardboard carton waste from every shipment.

Every production batch is tested in Sapana's in-house laboratory for GSM accuracy, colourfastness, tensile strength, and UV resistance before packing. This is the only in-house testing programme operated by any Indian polypropylene mat manufacturer currently in production. Goods that do not meet specification are resolved before the container is loaded, not after it arrives at your warehouse.

A Sapana outdoor PP mat in 450 to 600 GSM has an expected outdoor service life of eight to twelve years under normal conditions. Indoor mats have a comparable lifespan in residential use across all major export markets. Polypropylene's long service life is its most significant environmental advantage over natural fibre alternatives that require replacement every two to three years.

Recyclability

Polypropylene carries recycling code 5 and is technically recyclable through PP specific waste streams in developed economies including Germany, the Netherlands, and Australia. In markets with less developed infrastructure, end of life polypropylene is more likely to reach landfill at present. Sapana monitors EU extended producer responsibility legislation and advises buyers in active EPR markets on documentation requirements on request.

Frequently Asked Questions

Virgin PP from petroleum with no sustainability practices in manufacturing is not eco-friendly in any meaningful sense. GRS certified recycled PP manufactured in a solar powered zero waste facility is a genuinely different product entirely. The certification documentation to prove it is available with every order for EU, UK and Australian retail chain compliance.
GRS is independently audited and verifies the chain of custody from recycled feedstock through to the finished product. Without GRS a recycled content claim is self-declared and cannot be verified by any retail chain compliance team. For EU buyers with green procurement policies GRS is the only recycled content certification compliance teams will accept.

REACH is EU law and EU importers are legally responsible for ensuring products they bring to market comply fully. REACH compliance documentation is provided as standard for all EU bound orders including recycled feedstock chain documentation.
